The KnifeBox is an automated dual-blade system that adjusts with high precision the opening between two knives, controlled by Omron NX102-1100 PLC via EtherCAT and EtherNet/IP. Each knife is driven by an Omron 1S servo motor (R88M-1M40030T, 400 W) with R88D-1SN04H-ECT drive and a 10:1 Apex AB060 gearbox. The system includes an HMI (Omron NB/NA) connected over EtherNet/IP for operation, monitoring, and diagnostics. The goal is to achieve and maintain two nominal openings — 400 µm and 700 µm — or a custom value defined by the operator or external PLC. The PLC must continuously calculate the current opening (difference between right and left knife positions), display it on the HMI, and send it in real time via EtherNet/IP to the main line PLC. Safety is critical: any knife motion requires a two-hand enable (physical button + HMI hold button). If either is released or any safety input is lost (E-STOP, STO, door interlock), motion stops immediately in a controlled way. The system must also handle states for Ready, Running, Maintenance, Fault, and Emergency, including reset logic and safe recovery. The PLC software must: Control both servo axes using Omron motion blocks (MC_Power, MC_MoveAbsolute, MC_Home, MC_Stop). Manage safety and interlocks. Handle data exchange (openings, states, commands) with the external PLC. Store knife positions and opening in non-volatile memory and restore them on startup. Provide clear information to the operator through HMI pages (status, openings, alarms, manual jog, parameter setup). In short, the KnifeBox must be a stand-alone precision module capable of adjusting the blade gap to 400 µm or 700 µm, ensuring full operator safety and synchronized communication with the production line. We are looking for an engineer experienced with Omron Sysmac Studio, EtherCAT motion, EtherNet/IP communication, and HMI design, able to develop the full PLC/HMI software and ensure reliable, safe, and precise operation of the system.

Hi there, I’ve reviewed KnifeBox and I can deliver a safe, precise stand-alone module using Omron Sysmac Studio, NX102-1100, EtherCAT, EtherNet/IP, and NB/NA HMI. I will implement the PLC to drive both axes with MC_Power, MC_MoveAbsolute, MC_Home, MC_Stop, ensure interlocks (two-hand enable, E-STOP, STO, door interlock), and maintain a state machine: Ready, Running, Maintenance, Fault, Emergency. The system will continuously compute the gap from knife positions, display it on the HMI, and stream it to the main line PLC in real time. Knife positions and openings will be saved in non-volatile memory and restored on startup. Data exchange will use defined EtherNet/IP tags with deterministic timing. Operator pages will show status, openings, alarms, manual jog, and parameter setup. Implementation plan: map I/O, safety logic, and motion; develop HMI; configure external PLC communication; implement memory and startup recovery; deliver tests and documentation. What I need from you: 9 key clarifications (see questions below) to align on data formats, timing, and safety expectations. What is your single most important data requirement for real-time opening updates to the main line PLC (update rate, data format, and fault handling preference)? Best regards,

Hello. I can take care of the full PLC and HMI software development for your KnifeBox automation system, exactly in line with what you need. This project is right up my alley because I’ve done very similar precision motion and safety-critical systems using Omron hardware. In a previous project, I worked on a dual-axis precision cutting module for a packaging line where two servo-driven tools had to maintain a micron-level adjustable gap during operation. I programmed the full control logic in Sysmac Studio using an NX controller with EtherCAT servo drives and inline gearboxes. Both axes were homed independently and then synchronized through calculated offsets rather than mechanical coupling. Here are some of my questions to clarify. ★ Do you already have a defined mechanical zero reference for both knives, or should homing offsets be fully adjustable in software ★ Should the 400 µm and 700 µm openings be treated as locked presets or operator-editable base values with limits ★ What update rate does the main line PLC expect for the live opening value over EtherNet/IP ★ Are safety inputs coming through a standard NX safety CPU or via hardwired safe inputs only ★ Do you want the HMI on an NB or NA series, and should it include maintenance-level password protection Looking forward to collaborating with you! Shoot me a quick message here, and let’s chat more about you and the project. Best regards, Jeferen

Hello, how are you? I have extensive hands-on experience delivering Omron-based motion systems where precision, safety, and deterministic communication are non-negotiable. I work daily with Sysmac Studio, NX/NJ controllers, 1S servo systems, and EtherCAT motion, including absolute positioning, homing strategies, coordinated axis logic, and controlled stop behavior. I design PLC software with clear state machines (Ready / Run / Maintenance / Fault / Emergency) and robust recovery paths that operators can trust on the factory floor. On the safety side, I routinely implement dual-channel enable logic, STO-aware motion control, and interlock handling so that any loss of permission results in an immediate but controlled stop—without nuisance faults or unsafe recovery. For integration, I am very comfortable with EtherNet/IP data modeling, cyclic I/O exchange, and clean interfaces to upstream line PLCs. I also develop operator-friendly Omron HMI applications, focusing on clarity, diagnostics, and maintenance usability—not just basic screens. My approach is structured, well-documented, and focused on delivering a stable, production-ready system. I don’t just make it work—I make it reliable, safe, and maintainable. I’d be confident taking full ownership of this project from motion logic through HMI commissioning.

✅ Okay, I got what you want exactly. I am a Senior Automation & PLC Engineer with over 10 years of experience, providing Omron Sysmac Studio development, EtherCAT motion control, EtherNet/IP integration, and HMI design. In my opinion, the most reliable approach here is a tightly synchronized dual-axis motion strategy where both knife servos are referenced from a common mechanical zero and the opening is calculated and validated cyclically in the PLC task. I would also separate safety state handling from motion logic to guarantee predictable stopping behavior and clean recovery after faults. This project is very similar to my previous work on a high-precision cutting module using Omron NX/NJ controllers with 1S servos and harmonic gearboxes, where I maintained ±5 µm positioning accuracy across two opposing axes. I implemented homing, absolute positioning, STO handling, two-hand safety logic, and EtherNet/IP data exchange of real-time positions and machine states with a line PLC running at a 10 ms update rate. ✅ So, I will divide your project like following: ⚡ Motion architecture & servo setup (homing, absolute moves, opening calculation) ⚡ Safety logic, states, and controlled stop/recovery handling ⚡ EtherNet/IP data mapping with the main PLC and diagnostics ⚡ HMI pages for operation, alarms, manual jog, and parameter setup Best regards, Yaroslav
